Fiberglass Repair Guide: Start by Identifying the Damage
Fiberglass boats are built in layers. The visible outer finish is usually gelcoat, a hard, glossy protective coating. Beneath that is the fiberglass laminate that gives the hull, deck, and compartments their strength.
A shallow chip, scratch, dock scuff, or small gouge that does not expose torn fibers is generally a gelcoat repair. These are the ideal DIY jobs. You will clean the area, shape the damaged edge, fill it with color-matched gelcoat, sand it level, and restore the gloss.
Damage becomes more serious when you can see loose or broken fiberglass strands, a soft spot, a crack that spreads when you press around it, or a hole through the panel. That calls for a fiberglass laminate repair before any gelcoat finish work. On a structural area such as the hull bottom, transom, stringers, engine mount, or a heavily loaded deck section, getting a professional marine repair opinion is smart. Cosmetics are one thing. - Boat-safe cleaner and wax remover
- Painter's tape, clean rags, nitrile gloves, and safety glasses
- Sandpaper in several grits, typically 220 through 2,000 grit
- A gelcoat repair kit, mixing cups, stir sticks, and spreaders
- Matching gelcoat color, catalyst, polishing compound, and a foam applicator
Work in a dry, shaded, well-ventilated spot. Direct summer sun can speed curing too much, while cold temperatures slow it down or prevent a proper cure. Most products have a recommended temperature range. Follow it. Marine repairs reward patience and punish shortcuts.
Step 1: Clean, Inspect, and Dry the Area
Start with a boat-specific surface cleaner to remove dirt, salt, algae residue, and grime. Then use a wax and grease remover. Wax, silicone protectants, and oils can keep repair material from bonding, even when the area looks clean.
Dry the area completely. Water trapped in a crack or gouge can create problems under the repair. If you are working below the waterline or on an older boat with questionable moisture intrusion, give the area more time to dry and inspect closely for dark, damp, or soft laminate.
Tape a border around the damaged section. This keeps your sanding zone controlled and protects the good gelcoat around it. You are repairing a defect, not refinishing half the boat.
Step 2: Open the Damage Before You Fill It
A repair material needs a solid, clean surface to grip. Sand or carefully grind the damaged spot until all loose gelcoat, chalky material, and broken fibers are gone. For a small gelcoat chip, feather the edge so it transitions gradually into the surrounding finish.
For a crack, lightly open it into a shallow V-shape rather than filling a thin line from the top. That gives the repair material more surface area and a better mechanical bond. Do not cut deep into sound laminate just because the repair is small.
If the fiberglass beneath the gelcoat is damaged, taper the repair area gradually. The more structural the repair, the more important this taper becomes. New fiberglass layers should step out onto solid surrounding laminate, building strength back in rather than creating a hard, weak edge.
Clean the sanded area again and let it flash dry. Dust is not harmless here. It can show up later as poor adhesion, pinholes, or a cloudy repair.
Step 3: Build the Fiberglass Only When It Is Needed
For exposed or broken laminate, cut fiberglass patches before mixing resin. Make each patch slightly smaller than the last so the repair builds in tapered layers. Wet out the smallest patch first, remove air bubbles, then add the next layer until the repair sits just below the original surface.
Use enough resin to wet the cloth thoroughly, but do not flood it. Too much resin adds weight and brittleness without adding useful strength. The cloth provides the reinforcement.
Let the fiberglass cure fully, then sand it fair. “Fair” means smooth and level with the surrounding contour. Run your fingers across the repair and look across it from a low angle. Your hands and a side-light reveal high and low spots faster than staring at it head-on.
Once the laminate is strong, stable, and shaped, it is ready for gelcoat or a compatible finishing material.
Step 4: Match the Gelcoat Color Before You Commit
Color matching is where a good repair becomes an invisible repair or an obvious one. White is not one color. Boats age differently depending on sun exposure, storage, cleaners, and oxidation. Even a factory color code may need a small adjustment.
Mix a tiny test batch first and apply it to a disposable surface or an inconspicuous test area. Let it cure before judging it. Wet gelcoat can look dramatically different from cured, sanded, and polished gelcoat.
Mix small batches. Catalyst ratios matter, and more catalyst does not mean better results. Too much can cause discoloration, rapid curing, and brittleness. Too little may leave the repair soft or tacky. Use the instructions for the specific product and the current temperature.
Apply the gelcoat slightly proud of the surrounding surface. It is far easier to sand down a little extra material than to discover a low spot after it has cured. For small chips, a spreader works well. For narrow gouges, a precision applicator gives you more control.
Step 5: Sand in Stages, Then Bring Back the Shine
After the repair has fully cured, begin leveling it with the recommended grit, often around 400 or 600 for a small gelcoat repair. Use a small sanding block on flat areas so your fingertips do not create a dip in the repair.
Then progress through finer grits. Keep the paper wet when the product instructions allow it, rinse frequently, and use light pressure. Move from coarse enough to level the repair to fine enough to remove the previous sanding scratches. Skipping too many grits leaves deep scratches that polishing compound may not remove.
Finish with a quality marine rubbing compound, then a finer polish to restore clarity and gloss. Keep your polishing pad moving and avoid heavy pressure in one spot. Heat can distort or burn the surface, especially on edges.

Mistakes That Make Boat Repairs Stand Out
Most ugly repairs come down to rushed prep, not bad luck. Filling over waxy gelcoat, leaving loose material in a crack, or applying gelcoat to a damp surface can all lead to failure. So can sanding with one grit only and expecting polish to hide everything.
Avoid trying to repair serious hull damage at the ramp. A temporary patch may get you out of trouble, but it is not a substitute for a dry, controlled structural repair.
